What foam is actually doing in a carton
A fragile item breaks in transit for one of two reasons: it was hit, or it moved. Good foam packaging deals with both, and the two problems want slightly different answers.
Cushioning absorbs impact — the drop from a tailgate, the shunt in a container. Immobilisation stops the item shifting inside the box, which is what causes edge and corner damage on a long road journey.
A sheet of foam laid in the bottom of a carton cushions but does not immobilise. A cut cavity does both. Which you need depends on how far the goods travel and how roughly they are handled, and in Indian domestic freight the honest answer is usually "assume rough".
Sheet, egg-crate or cut cavity
Plain sheet is the cheapest option and suits flat, robust items packed in quantity — panels, boards, textiles. It protects surfaces from abrasion and spreads minor impacts.
Egg-crate and profiled sheet has a peaked surface that compresses progressively, so it absorbs more energy than flat sheet of the same thickness. The peaks also grip an irregular item lightly rather than letting it slide. It is a good middle option when you have mixed products and cannot justify tooling for each.
Cut cavities are foam cut to the shape of the part, so the item drops into a recess and cannot move at all. This is the right answer for anything expensive, heavy, oddly shaped or genuinely fragile — instruments, electronics, glass, machined components. It costs more per carton and saves more per consignment.
Matching foam to weight and fragility
The instinct is to reach for the softest foam available, on the theory that soft means protective. It does not.
Foam that is too soft for the weight it carries compresses fully on impact — it "bottoms out" — and the item then takes the shock as if the foam were not there. Foam that is too firm for a light, delicate item barely compresses at all and transmits the shock straight through.
So the specification follows the weight of the item and how delicate it is, not how soft the foam feels in your hand. This is one of the rare cases where describing the product to a manufacturer genuinely beats naming a grade: tell us the weight, the shape, how far it travels and what breaks first, and the grade follows from that.
Export and long-haul freight
Goods leaving Jodhpur for an overseas buyer face a longer, rougher journey than anything domestic: multiple handling points, container movement, humidity and temperature swings.
Two things change for export packing. First, immobilisation matters more than cushioning, because most damage over a long journey is abrasion and shifting rather than a single big impact. Second, the packaging has to survive the journey itself — foam that crumbles or takes a permanent set halfway through is no longer protecting anything.
For handicraft, glass and furniture exporters in particular, cut cavities usually repay their cost on the first rejected consignment they prevent.
Freight is charged on volume, not weight
Foam is bulky and light, which means you are usually paying to ship air. Two things reduce that.
Where the grade allows it, foam can be supplied compressed, expanding when the bale is opened. On a large order this can make a substantial difference to inbound freight.
And cavities can be nested — designed so cartons stack efficiently rather than each part sitting in its own oversized box. It is worth designing the insert and the carton together rather than choosing a carton and cutting foam to fit it.
