The short answer
Fresh polyurethane foam is poured as a liquid and rises into a continuous bun. Rebonded foam is made by shredding cured foam offcuts, coating the chips with binder and compressing them under pressure until they cure into a solid block.
That difference in method produces a difference in capability. Fresh foam gives you comfort, resilience and a wide range of softness. Rebonded foam gives you density and load-bearing that a free-rise pour cannot physically reach. Neither is a substitute for the other.
Why rebonded foam is denser - and why that is not a trick
In a foaming line, density is set by chemistry: how much water is in the formulation determines how much gas is generated, which determines how light the foam is. There is a floor to how dense you can go, because past a point you are simply not blowing enough gas to make foam at all.
Rebonding gets past that floor by making density mechanical rather than chemical. Chips are compressed and held during cure, and how hard they are held decides where the finished block lands. This is why rebonded foam turns up under mattresses, under gym flooring and inside impact matting - applications that want a material to resist being crushed rather than to feel soft.
The quality question nobody asks but should
Rebonded foam has a reputation problem in India, and it is deserved in exactly one respect: the output is only as good as the feedstock. A rebonding plant fed on mixed scrap of unknown origin - contaminated, wet, or of wildly varying grade - produces a block that crumbles, smells, or delaminates.
So the question to ask a rebond supplier is not what density they can press. It is: where does your feedstock come from? A plant that rebonds its own clean trim, sorted by type, from foam it poured itself, is running a fundamentally different process from one buying scrap by the truckload.
That is the case for buying rebond from an integrated manufacturer rather than from a dedicated rebonding shop.
Where each one belongs
Use fresh PU foam for anything a person sits or lies on directly: mattress comfort layers, sofa seats and backs, pillows, seating cushions, pressure-care surfaces. Anywhere feel matters, you want foam whose softness was designed rather than pressed.
Use rebonded foam for anything structural or load-bearing: mattress base layers, gym and playground flooring, impact matting, acoustic underlay, carpet underlay, heavy packaging, and the firm core inside contract seating.
Most good mattresses use both. A rebonded base carries the load and stops the mattress bottoming out; a fresh foam comfort layer above it does the part you actually feel.
What this means when you are buying
If a supplier offers you rebonded foam where the application clearly wants fresh foam, you are being sold on price rather than on fit. If a supplier will not tell you where their rebond feedstock comes from, that is the answer.
And if you are not sure which you need, describe the application rather than naming a material. "A base layer for a hostel mattress that will be used hard for five years" tells a manufacturer far more than "D-something rebond" does.
Common questions
Is rebonded foam bad quality?
No. It is a different material for a different job, and it reaches load-bearing that fresh foam cannot. Quality depends almost entirely on the feedstock - clean sorted trim gives a good block, mixed unknown scrap does not.
Can rebonded foam be used as a mattress on its own?
It can, and it is, in heavy-use institutional settings where durability matters more than softness. For domestic comfort you would normally put a fresh foam layer above it.
Which is cheaper?
Rebonded foam is usually cheaper per unit of density, which is exactly why it belongs in bases and cores rather than in comfort layers.
Does rebonded foam smell?
Well-made rebond from clean feedstock does not, once cured. A persistent smell usually means contaminated feedstock or an incomplete cure.
